Five-Axis Motion Control System Brings Immersive Theatrical Experience to Life

Bespoke Motion Control Systems

At EMP Designs, we specialise in developing bespoke motion control systems that combine precision engineering, safety, and seamless integration with complex show environments. One recent project involved the design and commissioning of a five-axis motion control system for a large-scale theatrical attraction featuring a dramatic animated steel cage and drawbridge mechanism.


Project Overview


The installation formed part of an immersive theatrical experience where performers interacted with a large steel cage structure during a live show. Rather than operating as a simple pre-programmed sequence, the motion system needed to respond dynamically to cues from the show's control infrastructure, allowing operators to trigger individual movements in real time alongside audio, lighting, and performance elements.


The structure itself was substantial in scale—approximately the size of a shipping container—and constructed primarily from steel. The motion control system was required to move significant loads reliably while maintaining smooth, repeatable operation throughout daily performances.


Five Axes of Motion


The system incorporated five heavy-duty servo-driven axes, each performing a specific function within the attraction:

  • Two axes controlled the shaking of the cage bars, creating the appearance of an agitated enclosure.

  • Two synchronised axes operated a large drawbridge mechanism. These motors worked together to raise and lower the bridge while continuously monitoring positional accuracy to ensure the structure remained square and did not skew during movement.

  • One linear axis controlled a sliding door mechanism mounted on a linear guide system, allowing controlled opening and closing movements as part of the show sequence.


The result was a versatile motion platform capable of producing multiple independent effects, all triggered precisely when required by the production team.


Beckhoff-Based Control Architecture


The motion system was built around a Beckhoff automation platform, utilising Beckhoff servo drives and EtherCAT-based control hardware. Communication between the motion controller and the wider show control environment was achieved using UDP networking, enabling rapid and reliable exchange of commands and status information.


A dedicated Human Machine Interface (HMI) was also developed, providing operators and technicians with access to:


  • System diagnostics

  • Motion status monitoring

  • Parameter adjustment

  • Manual operation and testing functions

  • Maintenance and commissioning tools


This gave the production team complete visibility and control over the installation while simplifying ongoing operation.


Safety as a Core Requirement


As with all motion systems operating in live entertainment environments, safety was a key consideration throughout the project.


The control cabinet incorporated Beckhoff TwinSAFE technology, providing a robust functional safety architecture for emergency stop and system shutdown functions. The motion control system was also integrated with the venue's wider stage control infrastructure, allowing external safety systems to disable motion immediately if required.


Because the installation was positioned outside public reach, additional presence-detection devices were not required. Nevertheless, all motion functions were designed with safety interlocks and controlled operating limits to ensure predictable and reliable performance.


Development and Commissioning


During development at EMP Designs, much of the testing focused on commissioning the five motors and validating motion profiles. At this stage, the system appeared relatively straightforward, with the motors operating independently on test rigs within the workshop. 


It was only once the control system was installed onto the completed steel structure that the scale and complexity of the project became fully apparent. The synchronised movements, large mechanical components, and interaction with the wider theatrical environment transformed the individual axes into a compelling animated show element.


One of the most challenging aspects of the project was not the motion control itself, but the integration with the attraction's existing show control systems. The installation needed to respond accurately to multiple external triggers while coordinating with sound, effects, and performer interactions. Close collaboration with the wider project team ensured reliable communication and seamless operation during live performances.


Delivering the Final Experience


Seeing the finished installation in operation highlighted the value of combining robust automation technology with creative show design. The synchronised movements, realistic cage effects, and responsive control system helped create a dramatic and immersive audience experience while maintaining the reliability and safety expected of a professional entertainment installation.
