Custom LED Balls: From Simple Glow to High-Density Pixel Mapping

Lighting for Visual Effects Integration

We’re frequently asked to design and manufacture LED balls for film and television productions. On the surface, they may seem straightforward — a glowing sphere — but in reality, they can range from simple single-colour emitters to highly complex, pixel-mapped lighting systems.


Every LED ball we create is driven by the specific needs of the production.


Design Considerations


Several factors influence the final design:

  • Required brightness and output level

  • Surface area coverage

  • Serviceability and access

  • Single colour, bi-colour, or full pixel control

  • Self-powered or externally powered operation

  • Wired or wireless communication

While the concept is simple — producing light evenly across a spherical surface — the engineering challenge lies in converting fundamentally flat electronics into a seamless, three-dimensional form.


It’s a technical puzzle we genuinely enjoy solving.


Sizes & Configurations


Over the years, we’ve developed LED balls ranging from 30mm to 300mm in diameter, available in:

  • Single colour

  • Bi-colour

  • Fully pixelated RGB systems


As sphere size increases, so does system complexity. Large pixelated balls can require significant data bandwidth — sometimes 4, 5, or even up to 8 DMX universes — to manage individual pixel control across the entire surface.


To support this, we also develop and integrate appropriate wireless communication systems to ensure stable, high-speed control in real-world production environments.


High-Density Flexible PCB Construction


The example shown here features a flexible PCB design that wraps seamlessly into a spherical form.


This particular ball:

  • Measures just 60mm in diameter

  • Contains over 500 individual LEDs

  • Offers high-resolution pixel mapping

  • Supports real-time control via Wi-Fi

By using very small pixel spacing on a flexible circuit, we achieve impressive definition across a compact spherical surface.


Lighting for Visual Effects Integration


One of the most powerful applications for pixelated LED balls is in visual effects workflows.


In many cases, the audience will never see the physical ball itself. Instead, it acts as a dynamic, interactive light source for something that will be added later in post-production.

For example, if a glowing “ghost” or energy form is to be added in CG:

  • The LED ball is used on set as the practical light source

  • It casts accurate, real-time lighting onto actors and surfaces

  • Pixel mapping allows dynamic, animated light changes

  • The CG element replaces the physical ball in post


This approach delivers realistic interactive lighting on set and significantly reduces the need for complex CG lighting simulations later.


The result:

  • More believable interaction between characters and environments

  • Reduced post-production time

  • Lower CG costs

  • Greater creative control during filming
